These discharges release heat intense enough to vaporise extremely small portions of material, gradually achieving the desired shape.

This process takes place with both the semi-finished workpiece and the electrode immersed in a dielectric fluid, typically deionized water or oil, which insulates the two elements until the correct gap is reached to generate a spark.

As can be inferred from the explanation, this process involves no mechanical contact and therefore no cutting forces. This is why it is used to machine hard or brittle materials, including metal carbides and special steels, achieving extremely high-precision geometric shapes that cannot be produced with conventional machinery.

Wire EDM – When precision becomes excellence

Wire EDM makes it possible to perform cuts that challenge the very concept of precision, working with tolerances in the order of microns. The cutting process takes place without applying mechanical forces that could deform or damage the workpiece, a characteristic that makes this technology particularly suitable for shaping hard-metal components, punches and inserts with complex profiles and small dimensions.

The process uses a continuous metal wire, typically made of brass or copper, stretched between two reels. The wire never comes into contact with the workpiece, but machines it by means of high-frequency electrical discharges, removing material along a CNC-programmed path. The process takes place in a dielectric fluid, typically deionized water, which cools the machining area and flushes away material debris.

Die-Sinking EDM – The Shape of Precision

Die-sinking EDM uses a shaped electrode, usually made of copper or graphite, which is brought close to the semi-finished workpiece immersed in a dielectric fluid. When the gap between the electrode and the workpiece reaches the correct distance, the EDM process begins: the machine generates a sereis of controlled electrical discharges released through the electrode, which has the “negative” shape of the form to be produced. These electrical discharges vaporise the surface material withouh any metal-to-metal contact, gradually achieving the CNC-programmed shape and ensuring high-dimensional accuracy and excellet surface finishes.

This technology is particularly well suited to the production of moulds, dies and components with complex three-dimensional geometries, especially when machining hardened materials or hard metals suchs as Tungsten Carbide.

What are EDM Electrodes Made Of? – A Guide to EDM Materials

Not all electrodes are the same – in the world of EDM it would be wrong to define the electrode as a simple “tool”. It is much more than that: it is an active part of the process, and choosing the right material has a direct impact on speed, power, precision, surface finish and costs.

Copper (Cu) – copper is a long-standing favorite in EDM, valued for its extremely high-electrical and thermal conductivity. It ensures stable discharges, excellent dimensional control and relatively low wear. Copper electrodes offer higher precision, but come at a higher cost and are more complex to machine mechanically than other materials.

Graphite (C) – graphite is a lighter, more economical and easier‑to‑machine material than copper. For this reason, graphite electrodes are particularly suitable for roughing operations. Thanks to its excellent resistance to high temperatures and an almost zero thermal expansion coefficient, it ensures stability even during deep erosion processes. The material is available in different grain sizes (fine, medium and coarse), to be selected according to the required surface finish. Its main drawback lies in its mechanical fragility, which can lead to increased edge wear, as well as in the release of micro‑particles that tend to contaminate the dielectric fluid, making efficient filtration systems necessary.

Copper–Tungsten (CuW) – a high‑density material, typically used for machining particularly hard or abrasive materials such as hard metal or highly alloyed steels. Copper–tungsten electrodes offer exceptional wear resistance, but are more expensive and difficult to machine. These electrodes are able to achieve precise shapes where other materials fail.

Copper–Graphite – a relatively uncommon hybrid solution, designed for those seeking a compromise between machinability and performance. It offers good service life and stable behaviour, but its use remains limited to niche applications.

Electrode Wear – A Variable Not to Be Underestimated

As already mentioned in the previous section, electrodes wear out over time. This phenomenon is an integral part of the process: wear, whether lateral, on the bottom or irregular, must be taken into account during the design phase. For complex machining operations, it is normal to use several electrodes in sequence, each optimized for a specific stage such as roughing, semi‑finishing and finishing.

The main factors contributing to electrode wear are:
– Electrode material
– Type of discharge
– Cavity depth
– Hardness and electrical conductivity of the machined material.

The most effective strategy for managing electrode wear is to combine:
– The right material for each machining stage
– Optimized parameters in the CNC control
– CAD/CAM compensations that adjust the electrode profile to anticipate the expected wear.

Ready… contact! Actually, no: EDM!

EDM is not a mechanical process: material removal takes place through high‑frequency electrical discharges that vaporise the material in controlled “micro‑explosions”. The precision and quality of the finished part largely depend on how these discharges are generated and controlled.

How does the electrical discharge work?

When the electrode releases the discharge, it generates a localized plasma: the temperature can exceed 10.000°C, melting and vaporising a microscopic amount of material from the workpiece. This process is repeated thousands of times per second.

The role of the machine and the CNC system

Modern EDM machines manage every process parameters, enabling precise control over how much material is removed, how quickly it is improved, and the resulting surface quality, by regulating:

– Pulse current and pulse duration
– Discharge frequency
– Off-time (the interval between one discharge and the next)
– Working gap (the distance between the electrode and the workpiece)

Precision and surface finish – everything depends on the setting

If during roughing phase stronger and faster pulses are preferred, allowing material to be removed quickly, in the finishing phase weaker and closely spaced pulses are typically used, producing a finer and more uniform surface, achieving surface roughness values down to Ra 0,2µm under optimal conditions. This level of precision is achieved by combining:

– Electrode material
– Profile geometry
– Discharge control

The true art of EDM lies in the night balance between power, precision and tool life. A discharge that is too slow would unnecessarily reduce productivity, while an excessively intense discharge would damage the electrode.

the dielectric fluidElectric current in a fluid… are we serious?

The entire EDM process takes place in a fluid known as “dielectric” fluid, typically mineral oil for sinker EDM or deionized water for Wire EDM. This fluid electrically insulates the system until the moment of discharge, stabilities the electrical arc, cools both the workpiece and the electrode between successive pulses, and finally flushes away the molten metallic debris generated at each discharge, keeping the working gap between the electrode and the workpiece constantly clear.

The dielectric fluid is the invisible link that holds the entire process together: without the correct fluid, EDM would lose precision, efficiency and operational safety.

Achievable geometries and design freedom – the only limit is… immagination

One of the main advantages of EDM, compared to more “traditional” machining processes such as turning or milling, is the near-total freedom in shape generation.

As discussed in the previous sections, there is no direct contact between the electrode and the workpiece, and no cutting force or geometric constraints imposed by rotating tools. The only limitation is the shape of the electrode (in sinker EDM) or the profile of the wire path (in wire EDM). The geometries achievable through EDM inlude:

– Sharp edges, narrow and deep cavities
– Tapered, asymmetric or variable-section holes
– Complex impressions for dies and moulds
– Internal contours with acute angles, impossible to achieve by milling

Designing for EDM

– Experienced designers know that EDM is not merely an alternative process, but a powerful manufacturing tool: it allows machining of already hardened materials, avoiding distortions caused by post-machining heat treatment. Another advantage of EDM is the reduced number of operations and tools required to produce complex geometries. EDM also enables the simplification of assemblies, making it possible to manufacture a single component that would otherwise require multiple mating parts.

But when is EDM really the right choice?

Electrical discharge machining, although highly capable and versatile, is not always the best alternative: it is slower and more expensive than conventional machining processes.

It remains an excellent solution – often the only viable one – for manufacturing components where design freedom represents a real added value, such as:

– Mould components with intricate profiles
– Aerospace components made from difficult-to-machine alloys
– Tooling with high-precision micro-cavities

Is Electrical discharge machining the only advanced technology available on the market?

In the previous sections we explored the significant advantages and disadvantages of electrical discharge machining; however, to fully understand its values and limitations, it is useful to compare it with other available material removal technologies and to examine the most recent innovations in the field.

There are several technologies that can serve as alternatives for certain machining operations where EDM is not always the only viable option.

CNC milling – mechanical milling is extremely versatile and fast, making it suitable for less hard materials, simpler geometries, or applications with wider tolerances. The limitations of this technology become evident in tool wear when machining hard materials and in the difficulty of achieving certain shapes that EDM can produce effectively.

Laser cutting – laser cutting is ideal for high-precision and speed on sheet metal or thin parts; however, it struggles with thick materials, highly reflective alloys, or complex three-dimensional geometries. In addition, the laser process can subject materials to significant thermal stresses due to the extremely high operating temperatures.

Waterjet cutting – abrasive waterjet cutting allows most materials to be machined without altering their thermal properties while maintaining good accuracy, however, it is not suitable for line cuts or for most hardened steels.

Technological innovation in the EDM field

The technological evolution of EDM systems has recently made it possible to reach new milestones in the production of complex geometries, ensuring extremely tight tolerances and exceptionally high surface finish standards.

5-axis EDM – the introduction of 5-axis EDM enables the machining of complex three-dimensional geometries with reduced need for repositioning, thereby improving both production efficiency and overall accuracy.

Micro-EDM – this technology enables extremely high-precision machining at micrometric scale, making them suitable for electronics, high end watchmaking and micro-mechanical applications.

Applications in controlled or automated environment – The integration of EDM into automated production lines, often within clean or controlled environments, enhances repeatability and product quality, making this technology even more competitive fro medium-to-high volume production.

EDM costs: precision you pay for… but one that often proves worthwhile

Electrical discharge machining is not an inherently low-cost technology; however its investment is often justified by the unique advantages it offers in machining critical components or materials that are difficult to process using conventional methods.

Compared with more “traditional” technologies such as milling or turning, EDM is generally slower. As outlined in the previous sections, material removal occurs through point-by-point erosion rather than continuous cutting, and process parameters must be carefully optimised to ensure stability and precision.

EDM machines (both wire and sinker) require significant initial investment. In addition, the following expenses must be considered:

– Electrodes
– Wires and dielectric fluids
– Maintenance of the axes and dielectric system
– Fluid filtration and recirculation

These costs can be amortized in medium-scale production, particularly if EDM allows a reductin in the number of otherwise necessary machining operations.

Conclusion

Wire and sinker EDM is a versatile technology capable of machining a wide-range of metals with unmatched precision. EDM can produce extremely complex geometric shapes that other machines would be unable to achieve, easily working with very hard materials that would challenge “traditional” machinery.

However, there are some considerations to keep in mind: electrical discharge machining requires a significant initial investment, which can be amortized if used for medium-scale production, always taking into account the longer production times resulting from material removal through electrical discharges.

At QP Mechanics

Electrifying! –
